non-traditional machining techniques for “difficult to machine” conducting materials such as heat treated tool steels,
composites, super alloys, ceramics, hastelloys, nitralloy, nemonic alloys, carbides, heat resistant steels etc. In EDM, the
material removal of the electrode is achieved through high frequency sparks between the tool and the work-piece immersed
into the dielectric. The Material Removal Rate (MRR) is the important performance attributes of EDM process. The
machining parameters that achieve the highest MRR strongly depend on the size of the machining surface i.e. the engaged
electrode and work-piece surface. With upcoming worldwide applications of Titanium grade-2, machining has become an
important issue which needs to be investigated in detail.
A well-designed experimental were conducted with L18 Orthogonal Array (OA) based on the design of
experiment (DOE) with input factors like Peak Current (Ip), Pulse Time On (Ton), Duty Cycle (TAU) and Voltage Gap (V)
was considered for investigation. The effect of the machining parameters on the responses such as MRR was investigated.
In this research work, Regression analysis was used to find out the optimal levels of the parameters.KEYWORDS: Electric Discharge Machining (EDM), Titanium Grade-2, Design of Experiment (DOE), Regression

ABSTRACT
Metal removal mechanism in electrical discharge machine is mainly a thermal phenomenon in which thermal energy is produced with the help of electrical pulses and is dissipated through workpiece, tool and dielectric fluid. This process is mostly takes place in those situations where either the material is very hard or needs machining of complex designs or machining of complex structured materials. This process peruses in the influence of current, voltage, pulse on and duty factor, these are the most common parameters need to be controlled by EDM during the desired process which includes material removal rate(MRR), tool wear rate(TWR) and wear ratio(WR). In this report experiment is conducted by using copper tool and EN31 and EN8 steels materials and a developed mathematical model to predict the workpiece material removal and tool material removal using common input parameters such as current, voltage and pulse on. The investigational values are very close to predicted results. Hence the mathematical model can be used to forecast the responses such as material removal rate, tool wear rate and wear ratio.
CHAPTER 1
1.INTRODUCTION
Electrical discharge machining is a non-traditional machining procedure used to machine rigid material and complex structures which are difficult by any other machining procedure. It is a thermal procedure that includes melting and vaporisation of work piece and tool. It is mostly used in mould and die making industries and for manufacturing of automotive and aerospace components. Since there is no mechanical contact between workpiece and tool, therefore risk of material damage is lower. In EDM the material is removed from the workpiece due to the electric discharge produced between the tool mounted on the machine and workpiece which is immersed in the dielectric medium. The dielectric medium works as a deionizing medium and provides the ideal condition for spark and also flush out the debris formed. The erosive effect of electrical discharge machining was invented by Joseph Priestly, a 1770 English inventor. However, the controlled machining with the help of electrical sparks were first coined in 1944 in Russia by LAZRENKO. (1)
In this report, two sub forms of steel have been taken
EN8 having material composition as Carbon 0.35-0.45%, Manganese 0.60-0.100%, Silicon 0.10-0.35%, Sulphur 0.50% max and phosphorus 0.50% max.
(ii) EN31 which has chemical composition as Carbon 0.90-1.20%, Manganese 0.30-0.75%, Silicon 0.10-0.35%, Sulphur 0.40%, phosphorus 0.40% and Chromium 1.00-1.60%.
Tool which should be used should have high conductivity, high heat resistance and high melting point. The most common materials for EDM tooling are copper, graphite, tungsten and tungsten carbide. We have used copper tool because of its high predicted tool wear rate value. All the materials have shaped and faced on CNC lathe before the commencement of experiment.
The rest of report is organised in different chapters. Chapter (2) designates the literature review and problem analysis though Chapter (3) explains the methodology and experimental procedures applied to carry out this research.
